Probably the shifter fork. The issue is that the encoder motor will properly rotate, and the light on the dash will change modes...but, the fork doesn't actually move. Instead it stays in 4HI-Lock mode, even though the t-case light says otherwise. When the fork gets this worn, it can bounce...
Times two. You need to get some codes. These will help point you in the right direction, rather than chasing your tail thru lots of expensive sensors and such.
New A2 tool steel ramp plates just arrived! These test at 60 Rockwell which is twice as hard as the stock ones. The green painted one in the photo is stock and shows the typical cracking that occurs at the bottom of the ramps. Sometimes they crack completely thru in all three places, (and...
I think the pins could be fabbed easy enough. I have yet to notice any issues with the stock ones but, I'm sure if you put enough miles on the locker with a cracked plate...it will eventually effect the pins as well.
Probably not. The stock H3 IFS uses 28-spline CV's I think. You might be able to make a "half-breed" CV shaft with an H3 CV on the inboard end, and a 2500 CV on the outer. But, then again why? The real issue with the H3 is not the shafts, its the diff itself.
Passlock failures are common. I've repaired many of them. Next time you get a crank/no start...check the dash to see if the Passlock icon is flashing. This is a definitive tell-tale that the passlock module has lost communication with the BCM. Wait a half hour try it again...it will usually...
If you got a "click - click" then the lock solenoid is working. Check the push rod that connects the solenoid to the latch...it may have fallen off. This might also render the inside manual pull handle useless. This would also explain the floppy handle.
"half ton chev front clip" leaves much for interpretation. Need more info on the donor truck.
I've done dozens of H3 solid axle swaps, and the 73-91 GM front axles fit very well. Leaf springs can be done but, you're ride height will be need to be quite high. I would recommend beefing up...
Years ago CaseyS let me drive his Cummins swapped diesel H3., and it did the same thing. He was using the stock TPS connected to the throttle plate on the Cummins injector pump. He did this so he could retain the stock drive by wire pedal, and cruise control. The throttle body was still on...

I currently have one on my workbench. It has a broken ramp plate. I am most likely going to be making some new stronger replacement ramp plates. This diff is on loan from a customer until I get it repaired. Send me your email and I will pass it on to the owner. He may be interested in...
Having been around these AAM-7.6's for many years now...I see "trends" in what breaks and what doesn't. One item that consistently fails on these diffs, is the ramp plate for the front locker. These lockers came in 2009 and 2010 Adv Pak models. They are often swapped into older 2006-2008...
