Ok, at this point that's looking like the most likely option!
A few pages back there are pics showing engagement and the opposite shaft is the 6L80e. Looks pretty simple.


Just met with the gear cutter/machinist. He ran all of the calculations on what I have, and it's nothing standard. It's a mod helical gear. So that means a special cutter would have to be machined first.

Bottom line, 6-8wks lead time and $4500-$5k for a new input shaft.
Rockwell hardness is C60, so no welding new end on it either.
Good times.

so, just to be clear, by good times you mean it's not going to happen, right?

The custom-made input gear for our transfer case will not happen. However, we are working on a 27 spline output shaft for the 6L80e. That will actually be a better solution in the end, as it will not be specific to a particular transfer case (4:1 vs 2:1). That means it will fit any transfer case ever put into a H3.
Will also work for other vehicle applications that currently use the 27 spline 4l60e.

If anyone that's ever torn into one of these cases has some suggestions on what to replace "while I'm in there", I'm all ears.

Look up 4speedfunk's mod for the weak snubber plate; especially since the case is in a machine shop.

My 6L80e trans is at the transmission shop being torn down today. I'll (hopefully) be picking up the output shaft this evening.

Working with TBMS to get a few "core" 6L80e shafts to have re-splined. That way, there will at least be a few laying around for others that may want to attempt this conversion.

As long as there are no issues with the shop turning the shaft down and recutting the 4l60e spline patter (27 spline), then the 6L80e will literally bolt right up to the transfer case just as the 4l60e does.
The TBMS adapter is being slightly retooled so as to clock the tcase at the optimal angle, and keep the overall distance from engine to tcase the same as factory. Reason for that, is to make sure that no driveline mods are necessary and to be sure that everything will clear the torsion bar crossmember.

Goal here is to create a simple bolt-on solution.

Soon as I have some free time, I'll toss the new combo into my H3 and see if it all works!

Good God I love this thread. I have 2006 H3, does this transmission have no change of working with mine because of the computer? I have stars in my eyes for 37's, 5:13 gears, and 6-speed trans.

If you can find a bellhousing that fits an Atlas motor and also a 6L80 you are golden. I don't think one exists but I could be wrong. This may require an adapter plate for the 5 cylinder?

Good question. I need to ask Moser what all they did to it.
I spoke with their shop manager once they had the part, and he was very familiar with what I was looking to do, as they cut down a lot of powerglide stuff.
They also make all of our axle shafts for the rear ends that we narrow.



Regardless, I'll be the Guinea pig for this one, as it's already installed in the trans.
